PROTOTIPADO Y ENSAYO DE UN MODELO A ESCALA DE
BOMBA-TURBINA INTEGRAL

RESÚMEN DEL PROYECTO
El concepto de bomba-turbina surge a partir del objetivo de disponer de una
turbomáquina combinada, es decir, una máquina compuesta de una turbina axial y una
bomba radial. Con ella se pretende bombear de forma autónoma sin la necesidad de un
motor externo, abasteciendo de agua a zonas que no tienen fácil acceso a la electricidad.
A partir de diseños conceptuales anteriores, con este proyecto se pretende llevar a cabo
la fabricación de un prototipo de bomba-turbina mediante técnicas de fabricación aditiva.
Entre los objetivos fundamentales del proyecto se encuentran el diseño de todas las piezas
de la bomba-turbina en 3D, para poder disponer de unos archivos en los que realizar
modificaciones rápida y fácilmente, y constituye el primer paso para la fabricación del
prototipo; la fabricación del prototipo mediante SLS y FDM, procesos de fabricación
aditiva; el ensayo de la máquina en el laboratorio; y, el posterior análisis de los resultados.
Estado del arte
Ideas similares a la bomba-turbina se han encontrado a lo largo de la historia, con
la rueda hidráulica y la bomba espiral, y, actualmente con la bomba Barsha. La rueda
hidráulica fue un artilugio que tuvo un gran impacto durante la Edad Media, ya que
permitía aprovechar la fuerza que un río ejercía en las paletas para elevar agua. Se
considera la antecesora de las turbinas, ya que transforma la energía de fluido en energía
mecánica. Las primeras norias tenían los álabes rectos, posteriormente evolucionaron
hacia una forma parabólica, ya que se observó que captaban con mayor intensidad la
corriente de agua. A finales del siglo XVIII comenzaron a surgir las primeras turbinas,
durante la Revolución Industrial tuvieron un papel importante, ya que surgió el interés de
producir de energía eléctrica. A pesar de que el rendimiento de las turbinas era mucho
mayor que el de las ruedas, su uso no se extinguió completamente, y se siguió utilizando
en determinados sitios para moler grano o elevar agua para cultivos. La bomba-turbina
tiene el mismo objetivo que la rueda hidráulica, ambas usan la fuerza de una masa de
agua y la transforman en energía para bombear. Se diferencian en que el sistema mecánico
de elevación de agua de la rueda hidráulica se sustituye por el cambio de presión que se
produce en la bomba radial que compone la bomba-turbina.
La bomba Barsha es un invento desarrollado por una start-up holandesa, que
persigue un objetivo similar a la bomba-turbina. Se trata de una máquina destinada a
pequeños y medianos cultivos, como alternativa sostenible a las bombas actuales. El
funcionamiento de la bomba Barsha se basa en la bomba espiral, que se caracteriza por
tener un tubo enrollado en un eje horizontal, uno de los lados está abierto y se sumerge
en el agua una vez por revolución, por ello parte de la espiral se llena de agua y otra de

aire. La parte más crítica se considera la articulación giratoria que necesita a la salida, ya
que la bomba gira mientras que la tubería permanece quieta.
Una solución similar se llevó a cabo en Zambia, donde la Universidad de Seattle
construyó una máquina parecida con el objetivo de proporcionar agua a los habitantes de
una población. Se valoraron distintas opciones, desde bombas centrífugas hasta una
bomba de ariete, pero la opción más económica fue una bomba espiral accionada
mediante una rueda hidráulica.
Por otro lado, el área de fabricación aditiva como un modo de creación de
prototipos comienza a ser un sector en crecimiento. Empieza a ser un modo rápido para
la creación de piezas complejas como es el caso de una bomba o turbina con álabes. Se
han llevado a cabo numerosos estudios con el objetivo de analizar los procesos existentes
en fabricación aditiva. Un ejemplo es la creación de un rodete de una bomba regenerativa,
que se caracteriza por tener una geometría compleja, y se llegó a la conclusión que para
fabricar el prototipo un modo rápido y eficiente sería mediante técnicas de fabricación
aditiva. En este estudio se fabricó un prototipo por varias técnicas, cabe destacar el
proceso FDM, que se utiliza en este proyecto, que consiste en la utilización de ABS,
termoplástico muy resistente. Al calentarlo unos grados por encima de su punto de
transición vítrea, el material se enfría rápidamente y se queda solidificado sobre la capa
anterior. Una vez la capa está completa la plataforma se desplaza hacia abajo y el proceso
se repite. La conclusión de este estudio fue que esta tecnología era la única capaz de
fabricar el prototipo para su uso directo.
Otro estudio llevado a cabo fue la fabricación de un rodete de bomba axial de
sangre, que debido a su forma compleja se buscó crear el prototipo mediante fabricación
aditiva, como SLS, SLA o FDM. Una de las formas analizadas fue SLS, proceso que
consiste en inyectar una capa de polvo y un láser hace que se derrita, una vez la primera
capa está hecha, la plataforma desciende, repitiendo el proceso. Este proceso no necesita
material de soporte, ya que el propio polvo ejerce como apoyo. La conclusión a la que se
llega es la importancia que tiene la colocación de las piezas en la máquina, ya que la
dirección del láser influye en la rugosidad que se obtiene de ellas. La bomba-turbina se
ha fabricado en su totalidad mediante SLS, el material utilizado ha sido poliamida.
También se ha realizado un modelo de rodete mediante FDM, que ha habido que someter
a un proceso químico de acetona para volver la pieza estanca y reducir su rugosidad.
Fabricación
La bomba-turbina consta de un rodete, que está formado a su vez por una turbina
axial y una bomba radial; dos tambores, uno de entrada y otro de salida; dos tapas cónicas,
que reducen las pérdidas de carga; y una voluta, que para su fabricación se ha dividido en
dos partes y contiene el cono difusor.
El primer paso que se ha llevado a cabo para la fabricación del prototipo ha sido
la creación de todos los diseños de las piezas en 3D, el software utilizado ha sido
SolidEdge. Se ha cumplido el objetivo de disponer de unos archivos accesibles sobre los
que realizar cambios de una manera fácil y rápida, ya que el segundo modelo de rodete
se cambió en muy poco tiempo y se fabricó mediante FDM.

Para la fabricación del prototipo se ha tenido que aplicar una escala de 1/5, ya que
las dimensiones del modelo real no cabían en una impresora 3D. Por ello ha habido que
revisar espesores críticos, que se han considerado aquellos que son difíciles de fabricar
por la tolerancia de la máquina 3D.
Partes críticas durante la fabricación han sido los álabes de la turbina y de la
bomba. Para los álabes de la bomba se ha utilizado un trazado de álabes por puntos, es
decir, mediante una curva por la que se establece el espesor de cada álabe para un radio
y ángulo determinado. Para la turbina se han utilizado unos perfiles Göttingen 682. El
diseño de la turbina se ha hecho mediante cinco desarrollos cilíndricos coaxiales que
sirvieron para determinar la curvatura de los álabes y así establecer sus parámetros como
la cuerda y su ángulo de ataque. En la Tabla I se pueden observar las medidas de los
álabes para los cinco diámetros, utilizada para diseñar la turbina en SolidEdge.

Otra parte importante de la bomba-turbina lo constituye la voluta o caja espiral,
que se encarga de transformar la energía cinética en energía de presión, recogiendo el
fluido a lo largo de los 360º. Se trata de una caja espiral con sección trapezoidal. En la
unión de la voluta con el rodete se ha hecho un cierre laberíntico para evitar fugas de la
zona de alta presión a la de baja.
El resto de partes serían los tambores de entrada y salida, que contienen los
alojamientos de los rodamientos y dan consistencia al conjunto, también contienen unos
álabes NACA 0018; y, las tapas cónicas que disminuyen las pérdidas de carga.

Una vez se han tenido los diseños se ha fabricado el prototipo mediante SLS, como
durante el proceso se utiliza polvo que se derrite con un láser las piezas han tenido que
limpiarse, como ejemplo los álabes de la bomba venían sellados. Cabe mencionar la
importancia de la posición de las piezas en la máquina, lo que puede hacer que no se
fabriquen con unas tolerancias ajustadas y que presenten una rugosidad mayor, como es
el caso de la voluta en la que se observaba un ligero alabeo.

Ensayo
Se han realizado dos ensayos, uno primitivo en el que el objetivo era evaluar el
comportamiento de la bomba-turbina después de su ensamblaje; y otro ensayo en el que
se ha construido una minipresa, en el cual la bomba ha dado una altura menor a la
esperada.
Conclusiones
La primera conclusión a la que se llega comparando el prototipo fabricado
mediante SLS del modelo, es la importancia que adquieren las tolerancias de la máquina
3D que hace que las dimensiones del prototipo difieran, en algunos casos de forma
relevante, de las teóricas del diseño. A esto se le suma el efecto de la posición durante la
fabricación de las diferentes piezas, lo que hace que adquieran una rugosidad mayor y
que se cometan errores de fabricación. Ante la rugosidad, ya que afecta a las pérdidas de
carga, una posible solución es un tratamiento posterior de mecanizado o un lijado seguido
de un baño en pintura, aunque debido a la geometría compleja de la bomba-turbina, de
momento, no se han valorado ninguno de los dos procesos. Por otro lado, el rodete
fabricado mediante FDM, además de presentar mayor rugosidad, no es estanco al agua.
Esto se resuelve sometiéndolo a un baño de acetona que reduce el material y, por
consiguiente, las fugas aumentan.
En ambos casos, se ha conseguido una buena distribución del material, lo que ha
hecho que el rodete parezca equilibrado durante su funcionamiento.

Las piezas fabricadas mediante SLS están hechas de poliamida que es un material
a base de nylon y se caracteriza por su dureza y fragilidad. Al ser un material frágil se
hace difícil la reutilización del prototipo y hacer las modificaciones necesarias durante
todo proceso de optimización del mismo.
Debido a la escala impuesta por la impresora 3D ha habido que realizar distintos
cambios sobre el diseño inicial, como es el caso de la tubuladura. Su espesor era menor
que el crítico, por lo que se renunció a fabricarla y ha influido en el comportamiento de
la bomba-turbina. La tubuladura hace que el caudal de la bomba y la turbina sean
independientes. De esta forma, al renunciar a su fabricación, el caudal que entraba a la
bomba radial no tenía solo componente radial reduciendo por tanto la altura aportada.
No se ha podido realizar el ensayo con la altura bruta de diseño, por lo que no ha
sido posible verificar el comportamiento final de la bomba-turbina. Sin embargo, se han
realizado ensayos menores verificando que la bomba ha aportado una altura menor a la
esperada. Esto se atribuye a que el caudal de cortocircuito puede que sea mayor que el
caudal que circula por la bomba, así como a la ausencia de la tubuladura mencionada
anteriormente.
La impresión en 3D es un método potente a la hora de investigar con nuevos
prototipos, a pesar de sus limitaciones. Permite variaciones de geometría y su posterior
fabricación de una manera rápida y barata.

PROTOTYPING AND TEST OF A PUMP-TURBINE SCALE MODEL

SUMMARY OF THE PROJECT
The concept of pump-turbine arise from the objective of having a turbomachine
formed by an axial turbine and a radial pump. With this machine is expected to pump in
an autonomous way without the need of an external engine, supplying water to places
which have difficult access to energy. From the designs made in previous projects, the
goal of the actual project is the prototyping of the pump-turbine through techniques of
additive manufacturing. Amongst the fundamental objectives of this project are the design
in 3D of all the parts of this machine, with the aim of having available the files in which
make modifications in an easy and quick way, and is the first step for the manufacturing
of the prototype; the manufacturing of the prototype by SLS and FDM; and, the test of
the machine and the subsequent analysis of the results.
State of the Art
Similar ideas to the pump-turbine have been used lengthwise in the history, with
the hydraulic noria and the spiral pump, and nowadays with the Barsha Pump. The noria
was a device which had a great impact during the Middle Age, therefore allowed to use
the force of a current in the blades of the noria to lift water. It is considered the predecessor
of the actual turbines, hence it uses the force of moving water as a power source. The first
watermills and norias used to have straight blades, afterwards progress to parabolic
blades, thus it was observed that the force of the water was used with more intensity. At
the end of the XVIII century the first turbines appeared and during the Industrial
Revolution had an important role, subsequently the growing interest of producing energy.
In spite of the high efficiency of the turbines in comparison with the watermills, the use
of it was not ended, and in certain places it was used to produce flour of lifting water to
crops. The pump-turbine has a similar objective to the watermill, both use the force of
moving water as a power source. The difference is that the mechanic system of lifting
water used in the noria is replaced by the change of pressure produced in the radial pump
of the pump-turbine.
The Barsha pump is a device invented by a Dutch start-up that have a similar goal
to the pump-turbine. It is about a machine headed for little and middle crops, as a
sustainable alternative to the actual pumps used with the same purpose. The operation of
the Barsha pump is based in a spiral pump which is characterized of having a tube rolled
in a horizontal axis, one of the sides of this tube is open and is immersed in the water one
time per revolution, and consequently part of the spiral is filled of water and the other
part of air. The critical part is considered the rotatory joint needed at the exit of the pump,
thus the pump is rotating while the pipe is static.

A similar solution was carried out in Zambia, where the Seattle University built a
machine similar to the Barsha pump with the objective of supplying water to a village.
Different options were evaluated, like radial pumps or a hydraulic ram, but the economic
solution was a spiral pump powered up by a watermill.
In the other hand, the additive manufacturing is commencing to be a growing
sector in the area of creating prototypes. It is starting to be a quick way of manufacturing
complex parts like pumps or turbines. Numerous studies have been realised with the goal
of analysing the existing processes of additive manufacturing. An example is the creation
of an impeller of a regenerative pump, which presents a complex geometry, and the
easiest and fastest way of obtaining the prototype was through processes of additive
manufacturing. In this study the impeller was manufactured with different techniques, it
should be pointed out the FDM process which consisted in the use of ABS, a
thermoplastic very resistant. It is heated some degrees over it glass transition temperature,
and when it becomes into contact with the rest of the material it is cooled quickly and is
solidified to the previous layer. Once the layer is completed the platform descend and the
process described is repeated. The conclusion of this study was that this technology was
the only one capable of manufacturing the prototype for a direct use.
Another study carried out was the manufacturing of an impeller from an axial
blood pump, because its complex geometry a way of additive manufacturing was sought
to create the prototypes, such as SLS, SLA or FDM. SLS consists in injecting a layer of
powder and a laser melts the material, once the first layer is completed the platform
descends, repeating this process. The pieces manufactured by SLS does not need bracket
material because the powder acts as a support. The conclusion obtained is the importance
of the placement of the pieces in the machine, thus the direction of the laser affects to the
roughness that appears in the pieces. The pump-turbine has been manufactured by SLS,
and the material used is polyamide. In addition a model of impeller has been made by
FDM, but it has needed a subsequent chemical treatment in acetone to reduce its
roughness and turn it waterproof.
Manufacturing
The pump-turbine consists in an impeller, additionally compounded of an axial
turbine and a radial pump; has also two drums, one at the entry and other at the exit; two
conical covers that reduce the pressure drops; and a volute, for its manufacturing has been
divided into two, and it contains the discharge port.
The first step carried out for the manufacturing of the prototype has been the
creation of all the parts in 3D, the software used has been SolidEdge. The objective of
having accessible files, in which introduce changes, have been accomplished, the second
impeller made by FDM was modified and manufactured in a short period of time.

For the prototyping of the pump-turbine a scale of 1/5 has been applied, the reason
why of this scale has been because the dimensions of the real model did not fit in the SLS
printer. Subsequently critical widths, the ones which are difficult to manufacture because
of the tolerance of the 3D machine, have been evaluated.
The difficult parts to manufacture have been the blades of the turbine and the
pump. For the pump blades a function that establish the width for each ratio and angle
has been used. In addition a Göttingen 682 profile has been used for the blades of the
turbine. The design of it has been made for five diameters which divide the flow in a
cylinder, for each diameter the curvature, the chord and attack angle have been obtained.
In the Table I could be observed the dimensions of the blades for this five diameters, used
in the design of the turbine in SolidEdge.

Another important part of the pump-turbine is the volute, which is in charge of
transforming the kinetic energy in pressure energy. It is a spiral casing with a trapezoidal
section. In the union between the volute and the impeller a labyrinth seal has been made
in order to reduce the intern leakage.
The rest of the parts are the drums at the entry and exit which contain the cavity
for the bearings and give consistency to all the pump-turbine, and contain NACA 0018
blades; and, the conical covers that reduce the pressure drop.
Once all the designs have been made, the prototype has been manufactured by
SLS. In this process is used powder, because of it all the parts of the pieces have needed

a cleaning. Finally is important to say that the position of the pieces in the 3D machine is
crucial, in order to make less errors in the fabrication and reduce the roughness of the
pieces.

Test
Two tests have been realised, one that could be called “primitive” in which the
objective was evaluate the behaviour of the pump-turbine after its assembly; and another
test in which a little dam in which the pump has given a height lower than the expected.
Conclusions
In the comparison made between the prototype and the model, the conclusion that
is got is that the pieces manufactured are different to the ones designed in 3D, this is
mainly because the existence of the tolerance in the 3D machine. In addition, the position
of the pieces in the 3D printer has made them to get a higher roughness than the one
expected and also more errors during the manufacturing than the ones committed if the
pieces would have been fabricated in another position. This roughness affects to the
pressure drop. One possible solution is a subsequent treatment of machining or sanding
followed the painting of all the parts, although the complex geometry makes difficult both
treatments, none of them have been applied.
On the other hand, the impeller manufactured by FDM has in addition more
roughness and is not waterproof, this situation is solved by a chemical treatment with
acetone that reduces the material and, subsequently, the leakage is increased.
The pieces fabricated by SLS are made by polyamide which is a material made
from nylon and is characterized for its hardness and fragility. This fragility makes
impossible the reuse of the prototype and the modification of it.
Because the scale applied, some changes have been made from the initial design,
for example the construction of a part in the entry drum which its function is dividing the
flow that entries to the turbine and to the pump. Because its width after applying the scale

a decision of not manufacturing it was made, and it has resulted to be crucial in the
behaviour of the pump. Because its absence the flow that entries to the pump has one
more component, instead of having only a radial flow which is characteristic of this radial
pump.
During the test, the pump has given a height lesser than the expected, this is
because the absence of the part described and because the leakage flow is higher than the
pump flow.
Finally, a good materials distribution has been accomplished, hence the impeller
is equilibrated. In addition, having accessible 3D designs, the geometry can be easily
changed and manufacture again the prototype in an easy and cheaper way.
